There are a few common ways shoes can go wrong, and for the most part, it is fit or material that causes the problem, not printing or branding on the retail boxes. The three problems listed below make up the bulk of the returns and damage claims associated with improperly sized footwear packaging.
Crushed Toe Boxes and Heel Counters
The toe box of a sneaker and the heel counter of a dress shoe are both stiff. If the box is even ¼" the wrong length, the lid will be squashed against those points each time it is closed, and over time pressure from stacking or transit will visibly crush the shoe.
Sliding and Shifting in Transit
Too much clearance in the interior allows the shoe to move in transit, causing damage to shoe finishes, uppers, laces and/or embellishments before the box is opened.
Undersized Boxes for Larger Sizes
Midsoles are often chunky and come in a half-inch to a full inch taller than the standard box designed for sizes up to 11, and that's not to mention men's sizes 12 and above that tend to be a half-inch to a full inch longer than the standard box made for men's sizes 12 and below.

Step 1: Measure the Shoes
Take the size measurements of the shoes (length, width, and height). Include 1–2 cm to make the measurements fit comfortably inside your DIY shoe box.
Step 2: Cut the Cardboard
Divide sturdy kraft cardboard into the following shapes: base, four side panels, and one lid panel that is a little larger than the base.
Step 3: Put together the Box
Fold along the scored lines, and glue the side panels to the base. Using a firm pressure, make sure to press the corners and let the adhesive set, resulting in a solid kraft shoe box.
Step 4: Make the lid
Fold and glue the lid panels; make the lid slightly longer than the base (approximately 0.5–1 cm) so that it fits snugly over the base.
Step 5: Finish the Box
Allow the box to dry out thoroughly. Add simple labels or decoration and reinforce corners, if necessary. Now your empty shoe box will be used for storing and organising shoes in a stackable shoe box.
The typical shoe box doesn't work the first time it is actually used; for example, a size 13 sneaker requires pressure to close, or a heel style will be too shallow for the drop. There are a few tried and true shoe packaging styles, and the best one depends on the shoe category, price point, and whether or not the shoe box will be used to create a retail display. The format types below are for the footwear industry as a whole.
The most common style in which shoe brands are produced is a separate lid and base that overlap each other to provide a tight, tape-free closure. The shoe box style is the traditional style that is known by almost all shoe makers, from sneakers to dress shoes.
A single piece carton that is flat-packed and can be quickly opened with a fold and lock mechanism, often used for lower cost retail runs where the time to assemble is more important than a fancy unboxing moment.
A dense chipboard or grayboard structure (usually 1.5mm to 2.5mm thick) that is not folded and used in high-end and high-end footwear, where the box should not be light and thin, and it is not necessary to use tape or glue to fix it.
Typically used for mass-market athletic shoes whose job is to make it through parcel networks instead of being on a retail shelf, these are made from E-flute or F-flute corrugated shipping boxes.
This one-piece box with a hinged, attached lid will leave a strong brand impression and make unboxing easy. It also collapses flat for easy shipping and storage prior to assembly.
Usually used for retail display as the shoe can be seen through the die-cut or clear window panel without opening the box, but not for premium shoes where the shoe box is part of the reveal.
Shoe boxes come in all shapes and sizes, depending on the type of shoe you have, with sneakers and flats being wide and flat and boots maintaining the same size but rising by a huge amount.

The material used to construct a shoe box will impact both the protection it provides to the product as well as the effect it has when put on a shelf. The following are the common bases found throughout the footwear packaging industry.
Corrugated is the typical profile type for mass-market athletic shoes and e-commerce shipping boxes, and is available in E-flute or F-flute; it has a high compressive strength when stacked or moved in shipping packages.
A dense and rigid material (usually 1.5 mm-2.5 mm) preferred for luxury and high-end retail shoe boxes, where the box must retain its shape and not fold or collapse under slight pressure.
Brands that are serious about their packaging's sustainability will choose brown or white kraft paperboard. It is natural, it's recyclable, and it doesn't pretend to be either.
Common across most popular brands of shoes and is used for high-end two-piece and lid-and-base shoes where value is as important as protection.
One thing that many brands neglect is that thickness is not only about durability but also about compressive strength. And that's more important than they realize once a box is in the ecommerce fulfillment or international shipping process and has been stacked, tossed, and handled dozens of times before reaching anyone's doorstep.
Full CMYK offset or digital printing products are possible on lids, bases and end panels. Logos, colourway information, size details, whatever your box must convey at a glance. The interior printing on the bottom of the lid is a nice touch often found on high-end boxes, as it is the first surface the customer will see when opening the box before seeing the shoe.
Shoe boxes can be laminated with matte or gloss finishes, spot UV to show a logo on a matte surface, imprinted with gold, silver or brand-matched colors, embossed or debossed to provide a tactile logo finish. Heavy board and a two-piece lid are sometimes employed in premium and limited edition releases, not to make it "heavier," but to make it look heavier, to make it feel exclusive, to make it feel special.
